BMW E90/E91/E92 3 Series — Every Known Problem and Solution
Overview
The E90 generation 3 Series (2005-2013) is one of BMW's most popular platforms. While generally reliable, there are well-documented issues that every owner should know about. This guide covers problems across all engine variants.
Engine-Specific Problems
N52 (325i, 328i, 330i)
1. Valve Cover / Eccentric Shaft Sensor
- Oil leak from valve cover gasket, often accompanied by eccentric shaft sensor failure
- Symptoms: Oil smell, rough idle, Valvetronic faults
- Fix: Replace valve cover gasket + eccentric shaft sensor (~€300-500)
2. VANOS Solenoid Failure
- Symptoms: Rough idle, loss of power, rattling on cold start
- Fix: Replace solenoids (~€100-200)
3. Electric Water Pump
- Fails between 60,000-100,000 km
- Symptoms: Overheating, temperature fluctuations
- Fix: Replace pump + thermostat (~€400-700)
N54 (335i)
4. High-Pressure Fuel Pump (HPFP)
- The N54's most infamous issue
- Symptoms: Long crank, stumbling, loss of power
- Fix: Replace with latest revision (~€400-600)
5. Wastegate Rattle
- Almost universal above 80,000 km
- Symptoms: Rattling at idle, metallic noise
- Fix: New wastegate actuators or aftermarket (~€300-800)
6. Injector Failure
- Early index injectors fail frequently
- Symptoms: Misfires, rough running, fuel smell
- Fix: Replace all 6 with Index 12+ (~€600-1,000)
7. Charge Pipe Failure
- Plastic charge pipe cracks under boost
- Symptoms: Sudden loss of power, boost leak
- Fix: Aftermarket aluminum charge pipe (~€100-200)
N55 (335i late, 335is)
8. Valve Cover / PCV Failure
- Integrated PCV diaphragm cracks
- Symptoms: Oil leaks, rough idle, boost leaks, whistling
- Fix: Replace entire valve cover (~€300-500)
Chassis & Suspension
9. Control Arm Bushings
- Front lower control arm bushings wear out, especially on cars with sport suspension
- Symptoms: Clunking over bumps, vague steering, uneven tire wear
- Fix: Replace control arms (~€200-400 for pair + labor)
10. Rear Subframe Bushings
- Rear subframe mounts can crack or separate
- Symptoms: Clunking from rear, vague handling
- Fix: Replace rear subframe bushings. Inspect mounting points for cracks.
11. Rear Trailing Arm Bushings
- Rubber bushings deteriorate
- Symptoms: Rear-end instability, tire wear on inner edge
- Fix: Replace bushings or upgrade to polyurethane
Electrical
12. Footwell Module (FRM) Failure
- The FRM controls exterior lighting, windows, and mirrors
- Symptoms: Lights not working, windows inoperative, random warning lights
- Fix: FRM repair or replacement (~€200-500)
13. CAS (Car Access System) Failure
- Controls key recognition and engine start authorization
- Symptoms: Key not recognized, no start, EWS fault
- Fix: CAS module repair or replacement
14. Battery Registration
- New batteries MUST be registered with the DME using diagnostic software
- Failure to register causes overcharging and premature battery death
- Use ISTA, Carly, or BimmerCode to register
Cooling System
15. Expansion Tank Cracking
- The plastic expansion tank becomes brittle and cracks
- Symptoms: Coolant loss, overheating, visible crack in tank
- Fix: Replace expansion tank (~€50-100). Check every 60,000 km.
16. Thermostat Failure
- Electronic thermostat sticks open or closed
- Symptoms: Slow warm-up (stuck open) or overheating (stuck closed)
- Fix: Replace thermostat (~€100-200)
Preventive Maintenance Checklist
| Mileage | Service |
|---|---|
| 60,000 km | Water pump, thermostat, expansion tank inspection |
| 60,000 km | Valve cover gasket inspection |
| 80,000 km | Control arm bushings, VANOS solenoids |
| 100,000 km | Injectors (N54), spark plugs, coils |
| 120,000 km | Rear subframe bushings, trailing arm bushings |
| Every 60,000 km | Transmission fluid (auto), differential fluid |
